Actually I've just done a bit of googling about it. Would be best if you read in to it yourself. Some say you can burn it off. Others say mix water and some sort of acid and that'll get rid of it. Either way, the fumes from it are nasty, so read up about it for yourself first. Just Google something ...

As it may only be galvanized coating, throw it in a fire and it'll burn the gal coating off.

I just push the ash out the bottom holes before I use mine. I have read that if the ash gets wet it's not good for the weber as then it's acidic or something.

Meat only takes on smoke until it reaches a certain temp, so yes, do it how you mention. (I can't remember what that temp is) As for reheating, I haven't done it as I don't have a vac sealer, but if you do, vac seal the portions and reheat it in the bag in hot water. Lot of hate towards this show, but reality is, at least it's something to do with bbq and better than most other dribble on TV. That's how I see it anyway.
