Guys,
This also happened with my solid grill plate as well but not to the extent it is happening now. The BBQ is almost unusable now as it is a safety concern, trying to re position hot grills.
I have contacted Weber support re the problem. Will let you know the outcome.

I work for a platnium dealer of Weber BBQ's and its not policy by weber, its just there is no margin to really allow for discounting or throwing in. Unfortunately for the extra $30-40 you are getting a higher hood, a temp gauge and a much more reliable igniting system should you wish to upgrade hoo...
